Concrete Floor Repair That Doesn't Come Back Out
Concrete floor repair is the process of removing unsound material from a damaged slab — spalls, failed joint shoulders, bolt holes, and delaminated surfaces — and rebuilding each cavity with an engineered patching mortar or grout that bonds to sound concrete and cures to better-than-original strength. Maverick manufactures its own repair line and installs it with in-house crews across Michigan, Ohio, and the Midwest, returning many repairs to service the same shift.
Name the Failure, and It Names the Fix
Every slab defect has a cause, and the cause decides the repair. A patch that ignores why the concrete failed is a patch you will buy twice — which is why most of the floors we repair have already been "fixed" at least once with generic patch material that shrank, debonded, and popped out under forklift traffic.
Maverick is the manufacturer as well as the installer: nine Mav product families and 25 products, engineered, batched, and placed by the same accountable company. When we specify a repair mortar, we are standing behind our own chemistry — not a bag from a supply house.
The Five Failures We See Most
- Spalls in traffic aisles and dock approaches — surface concrete crushed and plucked out by hard wheels and impact, usually starting at a weak spot in the finish.
- Joint shoulder breakdown — hard polyurethane forklift wheels concentrate enormous load on a contact patch the size of a coin; every pass over an unsupported joint edge chips it wider.
- Bolt holes and anchor tear-outs — relocated racking and equipment leave a grid of holes that collect debris and start new spalls.
- Delamination — a weak surface layer separating from the slab body, often from finishing or curing problems, that no coating can bridge.
- Moisture and chemical deterioration — soft, dusting, or eroded concrete that has to be removed to sound material before anything will bond.

The Discipline Behind a Permanent Repair
The difference between a repair and a re-repair is preparation. Every Maverick repair follows the same sequence, whether it is one bolt hole or a thousand feet of joint shoulder.
- Saw-cut vertical perimeter, minimum 1/2″ depth. Featheredges fail — a square-cut edge gives the mortar a full-thickness shoulder to load against.
- Remove everything unsound. Delaminated, soft, or contaminated concrete comes out until the cavity is sound, clean, and dry. Mortar is only as good as what it grips.
- Epoxy bond coat, placed wet-on-wet. The cavity is lined with an epoxy bond coat and the mortar goes in before it cures — a monolithic bond, verified at 350 psi to concrete (ASTM D4541) for MavPatch Epoxy.
- Place flush and finish to plane. Trowel-placed level with the surrounding slab so wheels never feel the transition.
- Coat for a uniform floor. Any repair can be overlaid with a MavCoat system so the finished floor reads as one surface — see the MavCoat epoxy system build-ups for the finish options.
Past Patching? Resurface the Slab Instead.
When more of the floor is damaged than sound, spot repair stops being economical — the honest recommendation is a full resurfacing build-up over the restored substrate. That call is made by our engineering lead from your photos, dimensions, and a site assessment, not by a salesperson with a quota.

Straight Answers Before You Call
Should I repair my concrete floor or replace it?
Repair, in most cases. When damage is localized — spalls, joint edges, bolt holes — and the slab beneath is sound, an engineered patching mortar like MavPatch Epoxy rebuilds the damaged area to better-than-original strength at 8,710 psi compressive. When deterioration covers most of the surface, a 1/4″ MavClad EM epoxy mortar overlay resurfaces the entire slab without demolition. Full slab replacement is the last resort, reserved for structural failure below the wear surface.
How soon can traffic return after a concrete floor repair?
MavRapidPatch polyurea reaches walk-on strength in minutes at 75 °F, which is why it anchors time-critical maintenance shutdowns. MavPatch Epoxy returns to foot traffic in 6–8 hours and is ready for coating in 8–12 hours at 75 °F. Cure windows are temperature-dependent, so we confirm the schedule against the product data sheet for your actual floor temperature before we commit to a return-to-service time.
Why do concrete patches keep popping out?
Featheredged patches fail — generic patch material shrinks, debonds, and pops out under forklift traffic. Maverick repairs are saw-cut to a vertical perimeter at a minimum 1/2″ depth so there is no featheredge, all unsound material is removed, and an epoxy bond coat is placed wet-on-wet with the mortar for a monolithic bond to sound concrete.
Can repaired areas be coated afterward?
Yes — that is how the repair line is engineered. MavPatch Epoxy is ready for coating in 8–12 hours at 75 °F, and repairs accept MavCoat finish systems in as little as 8 hours, so the repaired floor reads as one uniform surface instead of a field of gray patches.
Can you repair floors in coolers and other temperature-controlled rooms?
Yes, with the cure schedule engineered for the space. Published cure times are stated at 75 °F and stretch as substrate temperature drops, so for coolers and temperature-controlled production rooms we verify working time and return-to-service against the product data sheet at your actual operating temperature — and plan the repair window around your ability to hold conditions during cure.
What about failed control joints?
Spalled joint shoulders are rebuilt square with MavPatch Epoxy first — the only way a filler can do its job on a damaged joint — then the joint is refilled with MavJoint JF semi-rigid joint filler, which transfers hard-wheel load across the joint instead of into the edge.
