Why Epoxy Floors Fail: Moisture, Prep, and the Three Mistakes We Fix Most

Epoxy floors almost never fail because the resin was bad. In the tear-outs we get called to fix, the same three mistakes keep showing up: moisture vapor pushing up through the slab, concrete that was never properly prepared, and a system specified for the average day instead of the worst one. All three are preventable — and all three get caught before installation when the company that manufactures the floor is the same one standing on your slab measuring it.

Coating Over Moisture You Can't See

Concrete is never as dry as it looks. Water vapor migrates up through a slab continuously — from the ground below, from residual mix water, from a missing or failed vapor barrier — and an epoxy film is tight enough to trap it. The vapor collects at the bond line, pressure builds, and the floor announces it months later: blisters, bubbled patches, and coating that peels back with damp concrete stuck to the underside.

A plant manager can't diagnose this in a walk-through, and neither can an installer — the slab surface reads dry while the vapor drive underneath is doing the damage. The only honest answer is measurement: moisture vapor emission tested per ASTM F1869 (the calcium chloride test) and internal relative humidity per ASTM F2170 (in-situ probes). Every resinous system carries published moisture limits; a slab either measures inside them or it doesn't.

How a Manufacturer-Installer Catches It

Moisture testing is part of every Maverick site assessment — we never coat over an unmeasured slab. Skipping the Prep the Bond Depends On

A resinous floor doesn't glue itself to concrete chemically — it keys into the texture mechanically. Coat over laitance, curing compounds, old sealers, or a burnished trowel finish and the bond line becomes the weakest layer in the floor. The failure signature is unmistakable: coating that peels in sheets along forklift turns and traffic lanes while quieter corners hold on.

"We'll clean it really well" is not preparation, and neither is acid etching. Specifying for the Average Day, Not the Worst Hour

A floor specified to the average day fails on its worst hour. A general-purpose epoxy is a superb floor for dry manufacturing and warehouse traffic — and the wrong floor under daily hot washdown, where repeated thermal cycling works a rigid film off the slab no matter how well it was primed and prepped. The same mismatch shows up in quieter ways: a thin film asked to carry heavy impact that needed a MavClad trowel-applied epoxy mortar body, a topcoat that yellows or dulls because the exposure called for a MavSeal polyaspartic or urethane finish, a smooth floor in a wet aisle that needed a MavTop broadcast texture. The symptom is a floor that "wears out" in two years in one zone while looking new everywhere else — the material didn't fail, the specification did.

Epoxy Failure Questions, Answered Straight

My epoxy floor is blistering — was it a bad batch of material?

Almost never. Blisters, bubbles, and coating that releases with damp concrete on the back usually point to moisture vapor pushing up through the slab — a condition the slab had before the floor went down. The diagnosis is measurement, not guesswork: moisture vapor emission per ASTM F1869 and internal relative humidity per ASTM F2170 tell you whether the slab exceeded the system's limits. If it did, the fix is mitigation or a moisture-tolerant chemistry, not another coat of the same material.

Can a failed epoxy floor be recoated, or does it have to come out?

It depends entirely on why it failed. A sound, well-bonded floor that is simply worn can be abraded and recoated. A floor failing from moisture or bad preparation cannot be saved by coating over it — the failed material comes off, the slab is mechanically re-prepared to the specified profile, moisture is measured and mitigated where required, and the correct build-up goes down.
